from what I have been told by several ZF specialists is that oil flow is critical, the factory cooler lines are something like 12-13 mm (maybe 1/2") most aftermarket oil to air coolers are only 3/8 internal size and this will restrict flow, even if large size hoses are used to the cooler. Not saying this is your issue but could be a starting point.

FARK :rant2: I paid $700 installed, was hoping it would be good enough. Any sort of wind deflector that can be made to force air through the damn thing?

Looks like PWR will be my next option whenever funds allow.

Ratter, when I go home I will take pics of cooler lines and try to measure size

arronm, agree about the barbed ones but there are some coolers that take dash type fittings that are still small internally, most people do not even realise the size required

Not yet mate, just wanted to make sure if its normal or not because other customers of his have never had a problem, including vevapower with 535rwkw.

Also saving for a new tune, I want the actuator preload tighter. Once I have enough dough for a new tune I will drop the car in and mention ZF overheating issues

I have an external trans cooler on mine behind the fog light installed 12 months ago and it slowly developed a flare from 2nd to 3rd and now sometimes 3rd doesn't shift straight away, it holds the gear for 2 seconds then shifts. This is every day driving stuff, seems to shift fine at wot. Thoughts on whether it is the trans cooler or possibly something else like oil level?

Oil level is a good bet, or at least first thing to rule out. Beyond that maybe pressures from the changed hoses, or just too many burn outs :P but since so many ppl have the external cooler without issue it sounds like fluid level could be the cause
