im getting my exhaust fitted tomorrow. And I didnt have time to fit the cooler up today as work and other commitments took over. Had a bit of a coolant leak when I started her up but a quick checked showed my lovely helping mate didnt tighten 1 of the 2 bolts where the coolant line meets the side of the engine.

Sorted that out and quickly chopped up a super dodgy makeshift cooler pipe just to get her to then exhaust shop which luckily is across the road from work and only 10 mins from home.

Be gentle.

So yesterday was busy for me! threw the car in to get the exhaust fitted while I was at work. Only problem is its rattling against the body/Dif? I'll have Darren/Rob take a look because the noise was pretty annoying.

At this stage I was kind of pessimistic about it fitting..

That multitool came in super handy, But cutting into the girl wasn't thrilling to say the least. GET THIS MULTITOOL (as Secaboy would say)

We also had to grind back the bolts used on the aircon line to create a slightly larger clearance as we moved the radiator as far back without touching the belts and the Intercooler was still catching them on the way up. Also as mine is a late model 2011 model MK1 I inherited the MKII's Air-con lines that bend all over the damn place in the way of the cooler, so careful bending was needed give enough clearance also.

I cant stress enough to make the new holes for the radiator as far back as possible on the bracket you need to utilize as much room as possible to fit this fat arse cooler in. I still have enough room between the radiator and belts to put my hand down there.

This is the end result for day one and 3 hours work. The intercooler sits about 1mm lower on the drivers side but I was unable to move it up anymore due to the endtank pipes touching the middle strutt bar.. but with the bumper and everything on 1mm will hardly be noticeable IMO. Pipe work will be happening within the next couple of hours today and everything will go back on.

The brackets that hold the Intercooler up from the bottom didn't line up either, so a bit of hammering and bending was utilized to fit them up.


So just over halfway through, now to enlarge the holes for the pipes, pipework it all up, clamp it and whack everything back on!
