Ralph, I think you are on the wrong track, I read it as he has measured fuel pressure from the surge back to the tank and has 28 psi, OP correct me if I'm wrong, this pressure will not change with boost but may drop if the in tank pump can not keep up with the surge pumps.

if the surge is splitting at 28 psi, you have shi77y workmanship or materials

Ratter, you may be right, OP measure the pressure when the car is on boost (or pressurize the reg to boost pressure and see what your getting)

At the end of the day, your tanks are bulging because they cannot handle the system pressure, so you either need to reduce the system pressure (which you cannot do) or reduce the pressure the tank is exposed to.

But going backk to my original post, the last time (only time I remember) it happened AFTER I filled tobthe brim.

Prior to that, I've been idling, boosting and driving around for weeks unaffected?

There is another thing I noticed prior to my welds popping...

When I filled it to the brim, it would dump a heap of fuel from somewhere around the diff.

Could this be related? It doesn't always pop welds on a full tank, but always does leak.
