New release works a charm

Before I had to pull fairly firmly on it at the end of the travel, felt like it was ready to break.

Now when I took off the bumper I inspected some rust patches that I've known about for about 5 years (since fitting halos).

Hadn't changed much which was a relief...

Still, pretty gross and a worry!

Luckily a paint scraper was able to get a big chunk off, and a bit of fingernail scratching revealed paint behind the rust which was a good sign

I got stuck in with the finest sand paper I had on hand, waterproof 1200grit, plus a bottle of rust converter I bought after finding some rust under the car a while ago (crushed panel areas from my early days of not knowing where to jack a car up...mega noob). Applied using an old toothbrush. Rust converter also cleans up surfaces nicely when used on a rag...but it warns not to use it on painted surfaces, I'm sure it dulls paintwork. Didn't seem to do heaps to the bar paint though.

Going a bit carefully I got it mostly cleaned up, went a bit hard and exposed the primer on some trouble areas but it's not visible anyway...

Couple of other minor things I did while it was apart like this

-Slipped space age Styrofoam block in between the driver's side front bar and where it normally rests on the black support in above pic. Combined with putting screws in where they were missing on edges of those black plastic supports, it reduced sag 75%. Not bad, has been bugging me for years

-Zip tied foggies/horn power cable conduit up behind metal bar to stop it making appearances in front of lower intercooler, another thing that's been bothering me for a year or so

-Hack sawed off about 15mm of thread from the clamp that I have to undo in order to remove the big stainless cooler pipe that runs across the front of the engine to the crossover...now I can get a socket on the 11mm nut, which previously I had to undo with a non ratcheting spanner, mind numbingly slow work! Have got a 10mm and a 12mm ratcheting spanner but no 11 (grr).

-WD40 boost control solenoid and actuator

-Checked out the intercooler top

Still things that need doing, need to remove driver's door card and see if the clunk I'm getting when lowering the window is due to me pushing a cable into the path of the glass or something when I was fixing the speaker rattles before.

Also oil weeping from the engine...I've removed the cold side cooler pipe locating tabs from the big bolts that go in from the front (Torx bit style heads) in order to get more thread grabbing inside the head, hoping this reduces the weep.

I degreased the sump on the weekend, here it is after 90km

and 180km - not much different so hopefully the 90km was just old oil leaking down from my incomplete degreasing of the block. We'll see!

Oh and the top bolt for number 6 cylinder (pretty sure closest to driver is 6?) exhaust manifold is chewed out :( :( :( This was a major bummer but I still have another 11 so fingers crossed it doesn't affect anything. Car comes on boost faster now anyway thanks to the service. Flutters easier, weeeeeeeeeeeeeee! Will look into Ralph's advice about getting better locking washers in there!

Yeah I've wondered about a catch can set up and they seem easy to make. Gone a loooooooooot of kms without one though. What is the major disadvantage of having that oil getting around in there? Just the fact it's getting into the combustion chamber? Does it affect cooler performance a measurable amount?

Yes, it coats the inside of the cooler surface and greatly restricts the heat transfer. Take it off and flush.

I have 2 catch cans One on the intake and one on the PCV.

One stops oil getting into the cooler and the other stops the oil getting to the engine and accumulating in the intake plenum.

Look carefully they are black.

You know early on when I first joined the forum I read a few things about the hoses getting covered in oil from the breather.

My first thought was fug the hoses, what about the intercooler blocking up with gunk.But haven't read anything on the subject till now.

Well guess what my next jobs going to be?

Just use degreaser, kero, suggestions???

Maybe I'll take it off and stick it in the back of the other half's Yaris....drive to a United servo and quietly pump it right through and just let it drain...don't see any problems with that! Only cost a few bucks as well.

I'm guessing degreaser would leave its own crap behind...E85 being fuel will evaporate and not matter? Maybe grab a jerry of a bit of E85 and just keep pouring it through. Or better yet, measure the volume inside the cooler by filling it up and pouring out into a container hahaha.
