Had a chat with the service manager, we bnot hwent for a drive with their best head mechanic and now I am very happy. I'll admit that I'm very picky when it comes to cars... I hear and feel things others would NEVER notice. But I have to remember that this is a $20k falcon with a strong diff/gearbox/engine where performance was given more priority than refinement.I trust the head mechanic more than anyone there, he originally did a stack of work on the car. His opinion holds a lot of weight. The noise I am hearing at 100+ is normal for xr6 turbos. It is from the diff, but none of them are ever going to be dead quiet. He loves my car, loves the way I keep it perfectly clean and polished (I am obsessed...) and as he put it "this really does drive like its just off the shrowroom floor, I drive ALOT of these cars and this is one of the best ones I driven. Yes there is a bit of noise, but we could go through 10 diffs before we find one is a little bit quieter. Just relax with it, its not a generic fwd toyota, this is designed to be tough and last the life of the car. Lots of guys run huge numbers through this drivline and it holds well." So I am relaxed. I needed to know what is normal. They are going to pull the diff down to inspect the small oil leak, also to add an additive that helps with the LSD clutches. That will reduce the shuddering noise under accleration. All in all, this guy took the time to explain it, to go over all the causes, and now I am happy with the way it is. Its not an Aston Martin V12 Vantage driving through green fields and mountains with a perfect quiet ride and beautiful v12 soundtrack (thanks Top Gear...last episode of season 13...) So thanks to Jason at Southern Cross Ford Toowoomba, also to Ian McLean and David Stockwell. They couldn't do enough to help. Its a shame Ian and Jason have moved onto BMW and LandRover. Ford have lost 2 brilliant service guys.

There is still some shuddering there that we are hoping to lessen with the diff additive (which I doubt will make any difference). In the meantime, Im looking at replacing all shocks and springs, so I will see what happens after that. The shuddering wasnt too bad this morning... everyday is different.. Removing the bump stops did help to an extent, but not completely. I have a few more diagnostics tricks up my sleeve yet to pinpoint the problem. I'll keep here posted. Felt terrible, as if something was way out of balance...Also, full throttle in second gear gives a similar sound.Thoughts? Maybe all of my problems are in the gearbox... unlikely? You need to have the crossmember removed and inspect it for and abnormal rub marks.

Was chatting to an excellent gearbox expert up here and he mentioned that the turbos have a tendancy to rip apart the rubber bush in the gearbox mount with all the torque. I will be taking it off for inspection later this week. Another point to consider is the rear diff bush. Its brand new, but I mounted a camera under the car to take a look at it, its so soft that when the car is under full throttle the diff bolt actually is forced against the rear suspension cross memeber. The diff bush (brand new!) is completely squashed and would offer zero NVH protection under this amount of stress. Hence all the diff noise in full throttle applications. Its useless under torque. This diff bush will last 5000kms max. The superpro bush may be the next best option.I will pursue until I find it!
