I had the same problem.  Pretty pathetic really

I think there's going to be a rush on people looking for rust after seeing this.

I know I'll be diving into my boot when the missus gets home today.

Thanks to threads like this, we can get on top of it sooner.

I bet they'll be changing their production process, if they haven't already. This is unacceptable for a car that's only a few years old

Your damn right GreenXR6T - first thing I did was to go out and check my baby.

I am pleased to report that there was no dramas in any of the spots mentioned by XXXR6T.

I figured that would be the case considering I'm quite picky when it comes to noticing these things.

I'm glad to hear that ford are going to cover it - it would be interesting to see how they go about it though..... :smilielol:

There is one more spot to check,

inside the rear doors, right at the bottom closest to the back where the seams are! had a friends do it and mine is starting to now!

my car is 3.5 years old, just got it 2nd hand and has 4 weeks of dealer waranty left, hope they cover it! :smilielol:

Out of interest, those with rust, is your car garaged or exposed to the elements for a reasonable amount of time each day and do you live near the beach?

Always garaged and I dont live or work near the beach... its simply a ford f*ck up in that they should have sealed the edges of all metal parts before spot welding them together... the paint robots dont get in that close to seal it properly

Shouldn't matter at all. I've had 1 Nissan import that was 10 years old and another that was a 2002 and never had a rust issue.

You have to remember that this is Australian engineering, on a budget....

Just heard back from Ford yesterday, after 4 months of waiting they have decided to grant my warranty work for the rust in my car. If you have rust areas in your car check the following places to see if you have more (common areas)...

Inside boot near seal (pull the seal off in the corner, where the metal overlaps)

Inside engine bay on strut tops (again where metal overlaps)

Inside door frames - hard to see but its near the hinges.

They took photos of the rust and sent them away and came back with the confirmation, I'm booked in at the end of the month when they can supply a loan car (for free). They need the car for a week so I'm a little concerned :spoton: But hey, they break it they but it

ive had alot of warnty work done steve and they give me a loan car wen I ask ive had a xr8 and last week I had a 2003 ba Gt I geuss im askin the right people for hire cars hahaha

Another place I found was behind the rear bumper on all the seams you can't see normally. I found this when I removed the bumper to fit the reverse park sensors.

This time I took the pics then showed the dealer and they did the reair without any problems.

In the engine bay check out your radiator and intercooler mounts, in the cabin check out the hinges that hold the front seats up.

I reckon Ford should offer a galvanising option, those that want to keep their cars for more than 3 years warranty option it up, for those that don't forget about it..
